Microwave power transformer... The name itself sounds a little... strange. You often come across the fact that this term means either an ordinary transformer that accidentally got into the microwave system, or some kind of “special” device that in fact does not perform any useful functions. But this is a very specific engineering task that requires a non-standard approach and a deep understanding of the principles of operation of both power and high-frequency circuits. In this article I will share my experience of working withmicrowave transformers, I’ll tell you about common mistakes and approaches to solving problems. Get ready, it won’t just be about diagrams and calculations – but also about how in practice these schemes sometimes don’t work at all.
So what exactly ismicrowave power transformer? Unlike conventional transformers designed to transmit electricity in low- and medium-voltage networks, microwave transformers operate at high frequencies, usually in the range from several kilohertz to hundreds of megahertz. The main task is to provide galvanic isolation and voltage conversion when working with microwave equipment. This could be, for example, a power amplifier for a radar, a power supply for a microwave oven, or an element of a complex signal processing system.
It is important to understand that 'microwave' in this context is not just frequency. We are talking about specific requirements for the design of the transformer, winding materials, geometry and, of course, manufacturing accuracy. Traditional power transformer design methods are not applicable here. It is necessary to take into account the influence of high-frequency currents on the inductance, capacitance and resistance of various circuit elements. Incorrect choice of materials, such as core, can lead to significant power losses and overheating of the transformer.
For example, in one of our works (Wenzhou Qiaonasen Electrical Equipment LLC), we were faced with the problem of overheating of a transformer operating in the 2.45 GHz range. Initially, we used a regular ferrite core, which led to a significant drop in efficiency and, as a result, overheating. The transition to a higher quality core made of powdered ferrite, specially designed for microwave ranges with low losses due to hysteresis and eddy currents, solved the problem. This was a costly but necessary step.
Working withmicrowave transformersfull of traps. The most common problems are related to: selection of optimal materials, calculation of winding geometry (especially important for minimizing parasitic capacitances), compliance with shielding rules, and, of course, heat dissipation. Insufficient heat dissipation is a sure path to premature failure of the transformer.
We often see design engineers neglecting proper grounding and shielding. This can lead to unwanted interference in the operation of microwave equipment and a decrease in its efficiency. In addition, it is important to consider the influence of the surrounding space on the operation of the transformer. The presence of metal structures nearby can cause resonance phenomena and degrade the performance of the transformer.
There have been cases when, due to improperly selected materials and design, the transformer simply could not withstand the given power. For example, we were designing a transformer for a microwave power amplifier, and after several tests it turned out that it overheats and does not stabilize in operation. We had to completely revise the design and use a more powerful and efficient core.
The core plays a key role in the operationmicrowave transformer. Ferrite cores are the most common choice, but not all ferrites are created equal. Operating frequency, hysteresis and eddy current losses, and temperature range must be taken into account. For high frequency applications, powdered ferrite cores or ceramic cores are preferred. The choice of core material is a trade-off between cost, efficiency and reliability.
Parasitic capacitances between windings and between windings and core can significantly affect performancemicrowave transformer. It is necessary to carefully consider the geometry of the windings, use shielding and select materials with low dielectric constant. A twisted screen is often used to minimize the influence of stray capacitances. It is also important to choose the right winding method and ensure that they fit tightly to the core.
As I already said, heat dissipation is one of the most important design tasksmicrowave transformer. It is necessary to ensure efficient heat transfer from the windings and core to the radiator. Using heat sinks with a large surface area, using thermally conductive pastes and liquid cooling can all help reduce transformer temperatures. Do not underestimate the importance of regularly monitoring the transformer temperature, especially when operating at maximum power for long periods of time.
One of the most difficult projects was the developmentmicrowave transformerfor wireless data transmission system. The requirements for the transformer were very high: low losses, high reliability and compact dimensions. During the development process, we used modern software to simulate and optimize the design. After several iterations, we obtained a transformer that fully met the specified requirements.
Another interesting project is the creationmicrowave transformerfor medical equipment. In this case, special attention was paid to the requirements for electromagnetic compatibility and safety. The transformer has been shielded and equipped with protective devices to prevent electric shock. It is important to remember that working with medical equipment requires increased responsibility and adherence to strict standards.
Design and manufacturingmicrowave power transformersis a complex and multifaceted task that requires experience, knowledge and a non-standard approach. Do not underestimate the importance of choosing optimal materials, calculating winding geometry and ensuring effective heat dissipation. Errors in these areas can lead to serious consequences such as overheating, transformer failure and microwave equipment malfunction. If you work with microwave technologies, you should not skimp on the quality of transformers - it will pay off in the long run.
